There was an inner cv gaitor split that he discovered and replaced but that made no difference.
I'll try and post a video he sent while it was up on the lift.
What sort of cost should I be looking at, big job and can it be repaired or just replaced ?

Most likely the centre drive shaft bolt , you need a new one as they cant be used twice , Make sure you tighten it correctly using volvos angle torque method . Transfer boxes are for landrovers as far as i know :-)
