Jeez what a day I've had!!
Got round to looking at the front brakes today to see if they were binding.
Took me all day!
Looked at the nearside first, seemed a little tight but not to bad, took pads out, plenty of meat left on them. Noticed on one of the pads that the pad was coming away from the metal plate. Ok, off in the diesel to get a set of new pads. Pads got and in on nearside, bleed nipple had been rounded off, managed to get a 7mm spanner on, no joy, molegrips, no joy, last chance of a stud extractor which worked, took a bleed nipple out of an old rear caliper I had.
Round to offside, took pads out and one pad fell off from the metal plate! Bleed nipple looked in better condition, 8mm spanner slipped straight off, went for stud extractor, 'loads of swear words' Bleed nipple snapped off! Off to breakers in Notts for a replacement caliper. New caliper got and fitted, and bled through, in business! But no, not done just yet, noticed a slight weep from copper washer, out again for new washers, and bleed through again.
Started at 9.30ish, finished 17.00ish! Oh the joy of DIY maintenance! But it did only cost me £51.45 including more brake fluid.

You done alright to keep at it. A lot of people would have given up at the thought of doing any work at all.

We've all been there and a right pain in the butt it is too. But when it is all done you know your car a little better and also know the job was done right and with the money saved those celebratory beers taste just that little bit better.

Changed the master cylinder as the brake pedal has been slowly sinking to the floor when I brake over the last few days, got one no problem from a local chain and started fitting it, no real problems removing the old one and swapping over the reservoir onto the new one. The reservoir was full of manky
sludge at the bottom, guess the fluid has never been changed.

Fitted the new one and connected up the two brake pipes, the clutch pipe and the electrical connector, then jacked up the car and removed its wheels, started bleeding the R/H rear caliper and really dirty fluid came out, pumped loads of fluid through until it was clean and no bubbles comming out. Did the same with the other three calipers. Brake pedal is now very solid.

Whilst it was up in the air I changed the oil and filter and fitted a new fuel filter, again I think the fuel filter had never been changed for years it was so rusty on the outside.

Put the car all back together and test drive it only to find that the pedal still sinks when the engine is running, gutted to say the least.
Done lots of searches since on this site and it could be either air still in the system, which I doupt as the pedal is very solid without the motor running or the ABS pump/modulator as in this thread ;-http://www.volvoforums.org.uk/showthread.php?t=60686

Any other ideas on this?

Piece of cake I would have thought matt, my mates Mitsubishi galant they have quoted him 1100 quid to do his but that thing is a work of art his h/g has been going for yonks he put some liquid steel stuff in it and it's still going strong months later but it also needs a gearbox as it's whining when you drive it shame because it's a lovely car very smooth and fast big 3.0 litre 24valve jobby in it

Yeah my S40 is still tucked up safely in the garage, the T4 is as you say a daily. I don't need a car for work, but it will be nice to have a car to go out in rather than my van.
Will also be nice to have a car that hopefully won't anger people! My S40 seems to bring out the worst in people. I don't drive aggressively or fast (have nothing to prove) but I get cut up at almost every junction/roundabout.

Have your front to rear pipes been replaced? They are known to rust and leak.
A slow sink has to be fluid leaving the system or passing a seal somewhere and it doesn't take much to cause it.

Have you tried activating the abs? Some say that helps clean the seals and seal bearing surfaces. Just brake hard on some mud/gravel/wet grass.

I can add my car to list of headlight wiper motor failures. It has died in the upright position. If I can coax it down I will disconnect them both.

Service time now, booked in to Voltech in Hull in a fortnight.
