I found a pdf of all the changes made to the XC90 in 2006. It is a very long list but it does say the splined sleeve was changed from 45 to 47 splines.

The car's had even more changes since then of course.

Am I missing that bit - I can see it says the XC70 slines are now 47.

Also note the instant traction on AWD vehicles - does this explain why we (163 D5) get a bit of wheelspin before AWD engages, whereas the newer ones should get none?

Yes I think you are right. Although every page has XC90 at the top, the main heading for that bit is XC 70 and I think R design models.

Thinking about the fact that some people have had to replace the angle gear. I wonder if the reason that they have problems getting them off the sleeve is because the splined are still there as a lip and they have gone out of alignment thus they can't get it off.

Does anyone knows if the splined sleeve is covered under Volvo extended warranty? Few months left, and I'm sure it will break a week after the warranty period ends (if that part is covered)

Also, a little side question - is it possible to download the extents of the volvo warranty (parts covered, breakdown cover options etc?) ? I only received the confirmation that my car is covered till June 2011, but what's covered it's a mystery - usually turnes out when your car is in garage for repair and you get a phone call - "unfortunately sir, this part is not covered"

you can always says that the car did loose rear traction on the snow, force the to have a look and for sure, it must be showing signs of serious wear by now... i

They only need to check the prop is still locked to the box by seeing that it dosn't turn though. The sleeve dosn't fail to work a bit, the splines may be failing but the sleeve will still work until they all fail.

My AWD still works ok (54 plate 81k) and is on original sleeve etc.
Am I correct in assuming that if I take it to get the sleeve replaced now (precautionary) then the angle/bevel gear will be ok. Whereas if I leave it to fail eventually, I run the risk of either sleeve replacement or sleeve & gear replacement.
Basically is it the splines failing that damage the angle gear, so if my AWD is ok, then the gear is ok?

I've only ever seen one report that a spline gotten into the box has damaged the angle drive. Angle drive failure is very rare and usually caused by an ignored oil leak.

I had no oil leak but had to have a angle gear replacement as well (My 2004)
