Thanks Clan.

I agree with your suggestion, however, if the sleeve/spline arrangement doesn't come apart easily, I am effectively being told that you are then into replacement gearbox territory.

Would Volvo split the cost given this situation??

your volvo dealer will have a special hydralic tool to pull the sleeve off .. I wouldnt think Volvo would pay for remedial work on a fully working sleeve ..

They replace brake pads before they actually fail don't they?

From my experience I'd say your sleeve is almost certainly on the way out and it's better to replace it now as the risk of bits of spline taking out the angle gear box will increase the longer it's left. Also do you want to wait till you actually lose AWD and get stuck in the winter snow somewhere?

The reinbursement levels won't amount to that much on the sleeve kit anyway with a car your age, but if the angle gear box is damaged during removal is should be down to the garage and Volvo to reimburse some of the cost anyway, and that would probably be worthwhile.

There are plenty of mechanics around with experience of removing the sleeve so I'd be inclined to find someone a bit more confident. You could give Volvo customer services a ring and see who they recommend. There are several independant Volvo specialists in this area who have experience of removing the sleeve.

The new sleeve kit has seals as well as grease now and is sold at a reduced cost by Volvo.

Just to add, the sleeve is designed to be removable, so if it dosn't come off cleanly it's faulty anyway.
