I just don't know what would be causing it. The belt is brand new, as is the tensioner. It must be one of the pulley's making a racket.

The steering will be electric, being a newer car.
As the noise stopped when you removed the aux belt, it would make you think its pulley/bearing related... I'm also not sure which one would cause such a racket though. All the same, the noise does sound like a piston hitting a valve (the valve could be stuck on one of the cylinders). However, removing the belt, you'd think that knocking noise wouldn't stop, as the belt wouldn't make a difference to an engine knock. Tricky... I hope you find the solution. I don't know what else to suggest, apart from getting it in somewhere to diagnose it and fix it as soon as. I hope its not engine knock.

me too. I think best case it is the crank pulley, but even then I'm not sure how it would make such a noise. Looks like i'll have to wait until it goes in next wednesday

On the older 5 cylinders the crank pulley is also a vibration damper and could fail. I’m not sure if this engine has similar I would suspect so. On larger engines I’ve dealt with the vibration dampers are a solid lump but have fluid inside. They would sometimes crack but you wouldn’t hear any sort of noise. If the pulley on the Volvo engines started to separate it could knock if it’s 2 metal masses tho I haven’t had one in my hand to look at.

It sure sounds like crank pulley and I've changed a few for the same noise.not cheap either

Have you done one on a XC90? Do you have any advice? Is there a way to lock the engine so you can unbolt it? I remember doing one when I was very young and it involved my ex girlfriend standing on the brake while me and her dad hung off a long breaker bar. That was on a 10 year old Peugeot, I'm not sure if i feel comfortable putting that kind of pressure through the gearbox.

I've done them on a few xc60 but I just done the centre bolt with an impact gun, there is 4 torx bolts on the outside also but they are not very tight

Hi the engine sounds ok with the aux belt off
Have you spun the alternator and aircon pulleys by hand to check them . Both these pulley have clutches built in to them which can fail. Sounds more like one of these has failed to me . Hope it's not expensive when you find the cause

I know this is a volvo forum, but I think this issue with the recently parking brake wire failure has made me look around and what I am replacing it with and that time is coming sooner than I had originally planned. I would have considered an electric XC60 but that doesn't seem to be coming anytime soon.
