V50 Engine 2.0D : Excessive smoke, Help needed

Long story short, I had fault logged that pointed to Fuel pressure regulator, and after trial and error on the ordering side, I got the correct part delivered today and fitted.
The error code vanished after fitting, but the smoke persisted.
New error popped up.. Air Intake Temp sensor appeared to be the culprit, so a 80 min round trip to Euro car parts later and new part fitted, but smoke still persists and so does error code.
Another trip to Euro car parts and MAF collected, but issue still persists.

Old AIT sensor was smothered in oil so it would have needed removing, and throttle body was much dirtier than expected, but as I wasn't planning to remove this part I didn't have any cleaning products available, so this is a job for Monday.

Car is smoking (black/greyish) badly and economy is awful (300 miles to a tank if I dare to drive it).

Any suggestions on where to look for problems? Today has been expensive and stressful, and I'm no closer to finding the issue.

id consider EGR valve?
im not that familiar with Volvos, but ive had a VW and a X Type which had EGR faults and no codes stored.

does it seem to drive ok

Apart from the smoke, it drives OK.
EGR is on my to do list.

My egr caused mine to smoke like hell, I fitted a blanking plate and it fixed it strait away. The plate is about £3 on eBay and can at the least act as easy diagnostics. Do you have a dpf?

Does blocking the EGR raise a fault?

DPF was gutted last week.

Could it have always been smoking but the DPF was stopping most of it before. Now it is removed it is visible. Could there have been a problem for a long time, I assume the DPF was blocked hence the removal.
Has the software been altered to delete the DPF sensors? Could it be trying to regenerate? Thinking it has a blocked DPF.

Try a blanking blanking plate, you can order them off EBay for a few quid. I was having starting issues, smoke under acceleration and pool fuel economy. I fitted the plate and it's all stopped. It's also worth cleaning your throttle body and chamfering the butterfly flap so it doesn't jam.

who did you remap to remove the dpf?

I was struggling with my S40 for some time. The same D4204t, 2006 but still EURO3 (non-DPF). It was nightmare. Tons of additives, sprays, cleaners.. changing every filter, oil.. checking almost every sensor, connecting all sort of DTCs readers.. Previous owner kept some servicing receipts etc. with one pretty recent receipt saying that EGR valve was replaced, so EGR wasn't my first choice and place to look, but eventually I did removed it, clean it, adopted again using VIDA with only slightly noticeable difference. When cold HE was still shaking, smokey(bluish ,whiteish and smelly) and choking or coughing(not sure which fit more). But when warm he was like brand new engine. I was confused and started thinking that I'll have to get used to that and give up, but then I saw that there are no receipts for fixing or removing the EGR cooler, so I did removed it and it was totally clogged with carbon and lacquer'ish sht. I did ordered used but clean cooler for few quids on eBay, replaced and he's running since then like new.
