Unfortunately the issue is not hole diameter but angle/position of torx bolts so even with a torx bit that fits through the hole it is impossible (to me at least) to line up the torx bit with the bolt.

It looks like major disassembly to remove get access to the torx bolts but will have to consider this on the weekend.

There are only 2 torx bolts that hold the complete housing on, if you are trying to take the cover off the thermostat housing the holes wont line up, have a look at the pictures to see the detail.

The car is back together now so I can't have another look until next weekend when I can take it all apart again. From looking at the pictures again it does seem as though the lower bolt to remove the whole housing is in line with the hole however when tried I could not get to it. However I will give it another go!

Another issue I have noticed is that the cooling fan turns on as soon as the engine is running. Is this related to a faulty thermostat or will it be a faulty coolant temp sensor?

The cooling fans run whenever the AC is on. Surprisingly the AC runs even in winter (it dries the air and improves demisting).

I have a 2004 D5 163hp with a new thermostat fitted a couple of weeks ago. I do have a heater which does not work right now...luckily there is info on this board and someone would point it out for me...
Now my engine heats up faster under load but T fluctuates even more, it actually drops to about 50 when idling. No problem on highways, it cools down only when not loaded or idling. What is the deal with that? Second thermostat, oil thermostat, possibly air?
The new one I installed is Gates TH35991.
Anyone care to share ideas? Thanx!
Now, how I changed the part...I drilled a hole and removed the cover, not the whole unit.
