Default Volvo XC90 4 wheel drive issues

I have a 2004 XC90 D5 that has covered 100k. I read about about the 4WD issues affecting the earlier models and took mine down to a Volvo specialist (Squires) in Burntwood hoping to get away with a spline sleeve (approx £400). They have developed a tool that can separate the sleeve from the angle gear. Unknown to me the 4WD had gone and I also needed a new angle gear which ended up costing me £1427, of which the parts were over £1000.

My advice to anyone is to have the 4WD checked before committing to this job as it has to be fully dismantled to see the extent of the damage. An improved spline sleeve was used on 06 models that is better sealed and keeps the water out of it. I understand all pre 06 xc90s will suffer from this problem at some stage due to poor design and whilst I was unlucky, many owners have got away with just a spline sleeve. Squires did a good job and know their stuff. The car drives much better now and is brilliant in snow.

Took my 2004 2.4D for service yesterday.
Requested the AWD to be checked - no problems.
The car has done 71k, and regularly tows a caravan for last 5 years.

Had the ATF checked and it was in good condition - 2 years since last change where it was v.dirty at 7 years old.

The garage needs the car to be booked in for another day to do an inspection of the spline shaft condition - pondering whether to do this ,and get this changed as a precautionary.

Also not related to this thread, but recently had a engine service reqd message, fault code check showed fault code related to low boost pressure. Fault code was cleared and it did not reapper upon checking again at the end of the service period, so it does not indicate a permanent fault is there.

If it has not been changed maybe a good idea to change,as you tow with the car.

Angry AWD failure costly

2005 Ocean Race, 98K on clock, lost rear drive, new gearbox, clutch, flywheel, main dealer contribution and very helpful but still mega bucks. If Volvo know its a problem (they do that's why they make a contribution) why don't they issue a recall? Doubt I'll buy another.

Not all of them suffer this problem wonder what percentage do?

Just bought mine two months ago. 94k, on clock, had no rear drive so just had the spline changed. Yesterday doing 60mph on motorway the gearbox gave out, transmissoin service on dash and locked into fourth. Mange to limp it home and return to dealer i bought it from.

Not a happy experience.

Checked our recently purchased 2003 D5 (100k on the clocks) and the propshaft spins. Another job onto the list of things to do then Still the car was cheap enough and I can do the work myself

Seems to have worked (touching wood furiously) so far. Changes seem crisper and pull off lag seems reduced considerably.

Have just had to cast my vote in the "Yes" camp on this one, after (hopefully just) the splined collar appears to have failed on my XC90 in the last couple of days, just 700 miles off 200,000 too. on the original collar we believe...

Will be cracking on at this tomorrow....
