Sounds like they've improved things.

Maybe the EGR divert comes AFTER the particulates (soot) filter.
That would make a lot of sense - and explain your absence of dangerous and yet delicious sludge.

Black gunk causing turbo failure - Honest John "BMW - BMW Extended Fully Comp Warranty Scam". Thankfully, D5s dont seem to have this issue - Glad I did not buy that 320d in 2004!!!

I tried blanking off my EGR but in my case I got emissions service required. With BSR code reader I read ECM-4405 EGR control Flow too low error code.
So it won't work in my case. I've got 2004 D5 163 BHP - but the car model is 2005.

Default egr fault?

I'm getting "engine service required" message when I use the kickdown or tackle a steep hill, and the car, S 80 D5 auto 125k on the clock, goes into limp home mode, which is a real pain. Fault clears on restart. Local Volvo dealer hooked it up to his fault reader and suggested it could be the egr valve is blocked or dirty. Any thoughts about that? Haven't yet had a chance to look for black goo but will certainly take a look.

In the same boat here, not really sure what that is exactly bur mines got 110 000 on the clock so would like to give it a clean, how do i go about it??

Also there might be serveral other reasons. I've got the same problem with my car at the moment and in my case it's not that easy. In my case replacing the hose didn't cure the problem. Possible other reasons:
- vacuum leak - engine pads, damaged hose
- fuel filter
- faulty vacuum pump
- leaks in the turbo system - intercooler, hoses
- VNT turbo governor
- turbo

many thanks for various posts. Have cleaned out the egr plenum mixer pipe,walls were gunked up but not too bad, and fitted a blanking plate as suggested by 'chieftiff'. Still getting that dreaded message 'engine service required'. Will have a look at the rubber hose next on the turbo and keep trying to find a cure by following other suggestions one by one, until I have eliminated everything.

I had exactly the same symptoms.

I replaced the engine top mount (this wouldn't cause this fault but it was buggerd - check yours), turbo hose and fuel filter.

IIRC it cost about £120odd fom Rufe on here.

All easy enough to DIY.
