Ahh all comes clear now then. Explains the top plate on the chassis rail too, it is in the way of repairs so ill get the spot weld drill out for that.
Ive sent a email off to Simon about a few panels but that doesnt seem too unreasonable so it maybe chop the floors out and replace them... which does seem the better idea considering ill be having this car for a long time. |

If this is the piece I think it is, difficult to see in the pic, the factory put out a bulletin for adding a larger strengthening piece for fitting here. Approved for rallying as it strengthens the chassis rail to bulkhead junction. Rusty Amazons will also benefit from this mod! Acid leaking down to the junction under the battery doesn't help either. Go to http://www.volvoamazonpictures.se/ ---Documents---Workshop Bulletins---Page 2--- scroll down to 81-04 "Fitting reinforcing plates" Liberal use of a sand blaster would serve you well! |

Derek, that's a different section - the area that Chris circled is the small closing plate behind that, which IIRC is spotwelded only to the floor / bulkhead. The factory also spotwelded reinforcements on the section of the inner wing that you linked to (presumably only on the later cars though), which creates a horrendous rust trap. On my car this was replaced with much thicker gauge steel - same strength & appearance, but no longer harbours corrosion!

I remember emailing Simon about stuff when I first got my car and never got a response. Not sure what he is like now about that type of thing but I find it is probably better to ring him. He is great for advice and if you are buying a good bit of stuff from him dont forget to ask for the his best price.... worked for me!

Well i sent him the email as if i havent got a reply id have rang and let him know about the email as i find it easier to explain things when i write it down rather than over the phone. I got a reply under 2 hours later which for an email i think is great response time.
Shall read it fully tomorrow and see where to go from there |

Good news everyone
I kinda got a bit trigger happy with the plasma cutter and this happened to appear. This is the worst of the chassis rail, its very thin but only at the bottom at the top lip I had to cut quite high on this panel as the top plate for the rail was paper thin all the way up so that will get replaced. Only other bad bit was to the outrigger to the left which has lost a inch of the lip so that will get repaired too. Order the panels tomorrow |

Careful with how much you cut away of the front floor - the replacement panels are essentially flat, and don't continue the upwards curve in the footwell (IIRC, that may be due to them stopping at a factory seam). Front outriggers are also available, should that make access to the main chassis repair easier.

I wont be going any higher than that now. I went up at 5mm intervals to get to the top and have access to repair. Needs a patch above the LHD foot switch as it has a hole there too.
If possible im not going to remove the outrigger as its solid apart from that tiny part that needs the repair. Will have to see how much i need to replace of the main one though. |

Well there has been progress since last time but not much to show as ive been trying to get the underseal off. What a horrible job that is, can only do too much before the thiners get to me and have to call it a day. Wish there was an easier less smelly way of cleaning it back to metal.
On a similar note there is very little corrosion under the underseal Well today has been a good day, still clearing the floor but i got a birthday present Panels! Time to kick this project into overdrive. Also currently researching a engine change, will involve 5 cylinders |
