Tackled this at the weekend. Ended up making a 'hybrid' arm out of desperation, having broken the original (and not having a spare)...which worked out brilliantly! Also fitted a stop, as suggested.
Question, though - with a VIDA read-out, I'm now getting new codes relating to the stepper motor being out of range, presumably because it can't get all the way home. Have I set the stop too tight, or is that to be expected? No dash messages to go with them - just in VIDA. Has anyone else done this and read their car with VIDA. Is it par for the course, or do I need to refine my 'stop'? cheers James

Have you carried out a calibration of the motor using Vida?

I didn't have any fault codes associated with mine. We did start with the stop too far back, then add that pad to put it in the right range - so yours might need moving back. It could also be your new arm lets the motor get too far at the other end?

Hi James, Here are two that I took of mine when I did the S60. I used a small nail held in pliers and heated it up to cherry red and used this to burn through the centre of the ball where the access is very limited. A similar aligned hole was drilled through the socket end of the arm. A small bolt was then pushed through the ball and socket joint and the nyloc nut gently nipped up. Far more substantial than Volvo's repair offering and I never had to touch it again. I fitted the stopper so as to just limit it's overthrow when going through it's normal calibration cycle but so as to still allow it's full service movement. I had no codes or error messages whatsoever as a result. As soon as I bought my current XC90 E4 I fitted an identical stopper arm even though the swirl arm was intact and functioning correctly. Again, no error messages.

Thanks for your replies, team!
I didn't realise there was a calibration routine in VIDA, but I was rather rushing. I found the on/off activation, but not a calibration routine. I was aware of the self-calibration every 5th start-up (or whatever it is), and assumed that, being a stepper motor, it would take care of itself. Actually...haha...for your collective entertainment, I've just noticed that I fitted the limiter in the wrong direction. That might explain it! Did I mention that I was rushing...?! I sense round two coming up... cheers James

Round two was completed earlier. I just removed the limiter. It was throwing some weird codes to do with the resting position, which had to be to do with my incorrectly fitted limited! As a matter of interest, did you set the limiter position by setting the swirl flaps to 'open' (I forget the exact wording) in VIDA, and have it rest against it in that mode? Presumably, when calibrating, it tries to go further...?
However, limiter removed, I'm still getting (different) codes for incorrect swirl flap behaviour. My 'reinforced' actuator rod might be the wrong length, I guess. New thread, as I'm also getting boost control issues: https://www.volvoforums.org.uk/showthread.php?t=298614 cheers James
