I finally have a conclusion (sort of).

Having visited 3 separate Volvo specialists, an injector specialist and DIY replacing lots of parts and cleaning things, all fingers pointed towards the ECU.

Not knowing the history of the car prior to purchase, but knowing that it had a Tuning box on it at purchase and may have had other tuning done at some point, it was fair to say that the excess smoke was related to fuelling.
After a few hiccups with the remap company, we agreed to get it in for them to detune the car and reduce the fuel/smoke.

In fairness to Angel Tuning, they did an awful lot of work to the car and got the smoke levels reduced considerably, although there is still smoke at hard acceleration.
I'm hoping the economy will show a vast improvement (only had car worked on yesterday so it's too early to tell) and I can then start to enjoy the car again. If the economy still isn't good I can at least sell it on with the current smoke levels and look for something less stressful to own.

Since the car was re-remapped, not much has changed.
The smoke levels are lower and the economy is up, but the car still isn't close enough to where it should be.
As a last resort, I had a new fuel rail sensor fitted today in the hope that it had been giving false readings and causing the over fuelling, but sadly it made no difference.

I'm now out of options and patience, so it's time to plan my departure from the Volvo stable.
I wish I could say I enjoyed it, but I'd be lying. The car had the potential to be all I wanted from a car, and ended up being everything I wanted to avoid.

I'll stick around the forums for a while as it's a nice place to be part of, and it's by far the most active forum I'm part of.

if it appears the fuelling is wrong from the ecu, could you get a copy of a standard map [ut onto your ecu?

Original map was put back on with dpf mapped out.
I'm not prepared to do anything more with it, except list it for sale.
I want it gone before I use the last half a tank.

Update
The smoke has gotten worse over the last few days, but this appears to be a good thing as it has raised an obvious symptom.
When accelerating the smoke is much denser, but there is also a very loud blowing noise, not too different to the windscreen blower being on full.
This indicates a possible split in a hose, probably on the turbo judging by where the sound is coming from. Prior to this I only experienced a 'surging' of power under acceleration, making me think there was a tiny hole leaking off in tiny amounts until it eventually got to it's current state.

I'm now in a dilemma as I am close to buying a new car and intend to sell the Volvo in the near future.
I don't know whether to advertise the car with the current fault at a reduced price for someone else to fix with the money saved, or pay to have the issue fixed and sell it on (hopefully) problem free for a little bit more.

If you can locate the split then you could try a temporary repair to see if this cures the problem and if so then go to a breakers and get the same hose. If this fixes it; then sell the car on fixed but if I was you I would drop the price a little and advise the person of the troubles you have had. That way you are being totally honest. I think even if you get the car totally sorted you will always worry about it so it isn't worth keeping for you. Sometimes when you lose faith in a car it is best to sell it on.

Davy have you got any further with your issue yet? I've one in the garage for weeks with the same issues. First move was dpf out and egr blanked. Still smoked like hell. Next was cylinder leakage test, all valves leaking. Head off all valves Carbon'd up. Cleaned re ground new head gasket new turbo as it wasn't in the best shape, new cam belt water pump re cut injector seats and all put back together! Still smokes heavily under load but ticks over fine. Cat checked and it's fine, rest of exhaust off for test run, air dozer bypassed and it still smokes!
What brand of maf did you go for? This car has an after market one fitted and I think it's reading high and is trying to fuel to the in correct air reading!
Edit the fuel economy on this one is also savage!

I haven't 'fixed it' as such, but I have found over the last week that the smoke got worse and there is a very loud gush/suck of air as the turbo comes on boost.
I have left the car at the GF's house as a family friend with a car ramp is going to check the hoses for me and see what he can find.
The MAF i used was an aftermarket one from Euro car parts, and it has been fine. The previous faults are no longer present, and disconnecting it gives a clear indication of how it feels when it fails.

I'm hoping to have an answer in the next day or two, so I will update this thread with any findings.

Yes I've found dis connecting maf leaves car in limp mode. But what I have done is partially removed the intake pipe before the maf (left a slight gap between them) and the smoke has reduced significantly. Think I'm gona buy a Siemens maf for this one tomorrow to see if it cures it.
On your leak issue I often find its the hard plastic pipe down the front of the engine drivers side that splits first. They go hard and brittle through time and most often you can't see the split while it's on the car. They usually split on one of the flex able ribs and it only widens under pressure.
