I'm going to pop it back to Volvo dealer and complain and see if they will take another look at it.

It's the not knowing that's getting me down. At least once you know what's wrong you can get it sorted.

Any idea of how much to replace all the injector seals?

Is this likely to be connected to the recent recall? I'm sure they ran a pressure test for leaks.

OK, all sorted. It IS the rocker cover gasket leaking and it WAS SPOTTED AND REPORTED by the technician when it went into the dealers for the recall work.

What happened was Volvo were the customer because they paid for the recall work. I was not given any paperwork or told about the leak because I wasn't the customer. So I never knew about the leaking gasket.

The car is now booked in for next week to have the leaking gasket repaired and as a good will gesture the dealers are discounting the repair price because of the distress caused when we went away on holiday and got stuck on at the motorway services with smoke coming from the engine.

So all in all I am now a lot happier. I know what is wrong, it is going to be repaired, and I do have faith in the dealers again knowing they never missed this in the first place.

Thank you to everyone that commented with help/suggestions. I did appreciate it.

Did the dealer replace the inlet manifold on the first visit?

I would go back, it shouldn't have left after the recall work still putting out fumes like that.

Update - replacing the rocker cover gasket has NOT fixed the problem.
I am now £100's out of pocket and the car still has the same fault as I first reported back in July.

It's booked back in again next week.

This problem is intermittent. Just wondering could it be something leaking when the regen cycle kicks in? It doesn't do it the majority of the time, then you get a horrible smell, and smoke/fumes from under the bonnet.

It was quite embarrassing this weekend as I turned up to a posh Italian restaurant in the Oxfordshire countryside to celebrate my in-laws 60th wedding, only to have the car wafting fumes and smoke out in front of everyone, with them all asking if the car is OK.

I'm getting to the point where I am considering dropping Volvo. I realise intermittent faults are difficult to find, but I can't afford to keep throwing money at it, and not have it fixed.

Damn.

As I said on the other thread I also sometimes notice an oily smell coming in through the ventilation system, usually only noticeable when the stop/start turns the engine off. However I've never notice smoke (yet).

Yes they did, but it hasn't fixed the issue. I had the smell/fumes before they did the work so it's not something they have caused. Also the work has been done OK so I don't think it's related to the manifold issue.

I'm wondering if it could be connected with the regen cycle kicking in as it is intermittent.

I don’t get any smoke, but I get a smell of oil (maybe diesel) in the cabin, somedays stronger than others.
It is more noticeable when the Aircon is on auto and recirculate, or Aircon off, and just in Fan mode. There is no smell, if the vents are closed and the fan and aircon off.

I will occasionally notice it when I come back to the car and I've left the vents open and the engine has been off but cooling down.

Someone on the Volvo forum had a similar issue, suggested that
..",vaccum pump seal was leaking and oil was droping on top of the gear box” - not sure if I have the same problem.

I have changed the internal aircon filter recently, but noticed no change in the strength or frequency of the smell.

I have had a look at all the boot/door seals to no avail, and no obvious leaks or “sweats” in the engine compartment, but the important thing is there is no smell if the vents are closed, so it must be coming up from the vents.

The external air intake is from below the wipers and the whole climate system works very efficiently, the recirculate correctly filters out external road/other vehicle smells.
As a test, I placed a strong cherry air freshener in the engine compartment, to see if any smell would leak through from there to the cabin, and am yet to smell it, so importantly, that eliminates fumes from the engine compartment itself.

I have an inspection booked for Wednesday, so I will share what is discovered, if anything. The garage has suggested that there may be a leak/crack in a breather pipe, or other misc diesel leak.

As the above suggestion, I will check the injector seals.

NB: it is more noticeable/stronger if I am more liberal with the accelerator., and definitely only when the engine is not cold.

Weird that it's worse on recirculate.

Very interested in what this could be, although my car has a different engine.
