I have to disagree with you on your 'shocking design' comment. If the correct tool had been used the bolt wouldn't have been rounded and would have come out without difficulty. Annoying though it is, I can't see how your problem could be seen as a design issue.

They may do that, possibly... Any suggestions as to how it could be done? I fitted the tensioner & aux belts on my S80 about a month ago and its the same design, but there's slightly more working room it seems. So, the correct tool was used (Torx 40) to undo the tensioner, but it just wouldn't come off. I know it wasn't excessive force that was used either because as stated before, its not as if its a first attempt doing this job and it worked perfectly fine before. Maybe the bolt was weak/brittle, who knows.
By design, I mean where its actually located - There's hardly any room to work. You'd think you were working on a small car, not a V70! The tensioner is tucked above the body of the car when you take away the wheel arch lining, so you have to either lay down underneath the car, or try to peek if not laying down. It would be easier if there was some kind of access panel that you could remove so you could actually see face on the task in hand. The tensioners themselves aren't great either & are known to fail, which is another design flaw.
