I remember doing the same job on my D5. Was not as bad as this one.
I also removed the top cover and cleaned out best i could. I did drop/scoop some off the goo down towards the inlet valves and i would really advise to be careful with that.

As i started the car first time after i think it sucked all the loose goo into the engine and man.. the noise...the shaking... i thought the whole engine would blow up.

Luckily nothing serious happened but im sure if it would have been more it could have caused some damage.

Just did this to my S80 D5 today. 2005, 156,000 miles.

Yuck. Really wish I'd worn gloves.

I used petrol to clean the pipes out plus Gunk engine degreaser. I also got through a roll of kitchen wipes, two old newspapers, and have likely killed a patch of grass in my front garden.

Has it made a difference? Hard to say. If someone had done this in secret I'm not sure I would have noticed, though arguably it did feel more willing to pick up once I was on the move. This could be because the engine was warm and I was driving in a spirited manner (took me back to my BMW days), but the symptoms are consistent with better engine breathing, so I'm going to call it a win.

As others have said, it can't be a bad thing to have less crud like that around the engine.

Took me about an hour and a half from start to finish. I needed a few screwdrivers and an 8mm and 10mm socket, plus the cleaning products mentioned above.

Oh and do wear gloves, even if you're rugged and manly as we chaps all obviously are, having black fingers which even the strongest Swarfega won't shift isn't cool.

Just re-did my pipes today, after a year and 12,000 miles. About a centimetre layer of gunk, clearly starting from the EGR. I did the Intercooler late last year and the tubes on that side of the pipe were clened then, so I know that all the gunk is strictly exhaust-side: The old intercooler was soaked in oil on the inside and so were the rubber pipes linking it to the inlet system. New intercooler doesn't have that, so it seems pretty clear to me that the source of the gunk is the EGR not closing properly, or an oil leak into the exhaust from the impeller side of the turbo.

Not sure if I'm disappointed or not. Just took the pipe off my D5 163hp,and it's as good as dam it clean. A little damp with oil, but no build up of crude.

as above, on 121k, 2005 163bhp D5 XC90. I took it to bits today to see what lurked inside. I could tell it had been in bits before - regularly, and alas, nothing! A bit of oil lay in the super clean inners and that was it!

I installed an orifice reduction plate as mentioned in this thread to reduce gas recirculation whilst keeping the alarm condition off.

Drives sweet as a nut.

I guess I don't need those latex gloves and EGR3 cleaner I just bought!!!
