It can be done in situ, I did mine on the bench as it was off anyway but I have done a customer's on the car about a week after I did mine.

There is a place in Wolverhampton that stocks all of the regulators still and it was £15 for the one my customer.

Just be mindful of the fact that there are two different slip ring sizes, 28 or 32mm and the corresponding voltage regulator won't fit the other type.

Is that diameter (inner or outer) or width?

Not a numpty question at all Ian, it's the outer diameter of the slip rings. As the brushes in the brush pack/regulator are at 90deg you can see that those to fit a 32mm slip ring will be further from the cente line of the rotor.

I don't know if it's been suggested but have you checked it for water ingress?

This normally starts with a seal on the pollen filter getting weak and letting water by, in turn that then soaks electrics in the footwell or behind the dash,

So you don't go looking for a needle in a haystack check your carpets are dry before doing anything else, it's a long shot but you mentioned early on about the noise by the fuse box, other than that if you've not already found the real cause it sounds like something electrical has gone open circuit and is drawing a lot more power than it actually requires and this is never easy to find tbh,

Another thought also, does your fan motor work ok for the heater? when the resistor pack blows you generally get the power of position 1 on position 4 but the unit itself is a high draw unit,

If you've still not found it (I haven't read back) I would start disconnecting high draw consumers like the seats, heated screens etc by tugging the fuses but make a note of what came from where and also take a picture before starting.

Pollen filter in a 940?

Also it's fairly certain it was the battery, he was using a calcium type which the alternator won't cope with.
