I am not 100% sure now if the "too big" gap is making clutch not engaging or its engaged permanently but not spinning compressor. I would actually be grateful if anyone clarified that (or I will check it this evening as have the same issue, just intermittent and not permanent).

However, I can confirm that "manual cycling" does NOT help and when my AC is not blowing cold after 20mins of working, clicking on/off button does not making it work again. It only starts working after a while, when it cools down or whatever is happening there (not familiar with wizardry of AC so I may be really describing it dumb :P)

I had this problem with a Mazda once (also mostly Ford parts). Turned out to be low refrigerant pressure and the compressor didn't come on when the AC button was pressed and no change in air temperature. Filled it up with one of those DIY refill sets and problem solved. Probably worth checking the pressure before going any further, you can pick up a filling tool with a pressure gauge for next to nothing from a car parts shop.

A rather embarrassing update...it turned out to be low pressure, so re-gassed and the damn AC is blowing n(ice) cold...
Thanks to all for your support.
