Gaffer tape to the rescue
I have taken the advice of holding the cabin air filter guard shut by using gaffer tape. Even with the fan on high the tape holds and the air doesn't escape under the passenger footwell.
Thanks for the advice guys as taking the dashboard out etc to replace a part around the AC unit isn't an option for me. I'm happy with the fix :-)

Well done, a first rate bodge I think you will find the kick panel closely fits under the heater box, so that should give extra support
